Audience: This playbook is written for brand owners, importers, school-procurement officers and publisher merchandising leads who ship reading pen plus OID book bundles to retailers, distributors and education ministries. It assumes you already source the pen from an OEM and need a repeatable bundle pack that survives 30 to 90 days in transit and looks retail-ready on a 1.2 m gondola.
A reading pen without a book is a hardware sample; a reading pen with the right book is a sellable learning system. The catch is that the bundle lives or dies on packaging. We have shipped more than 47,000 reading pens across 47 countries since 2023, and roughly 62% of those units leave our two factories as pen-and-book kits rather than bare pens. Damage rates on poorly packed bundles have ranged from 4.8% to 11.2% on the same SKU depending on the carton spec, which is why we lock our bundle pack to a documented standard before the first pallet ships.
If you have a defined SKU and want us to draft the bundle spec on your behalf, request a quote with your model and OID book count. We turn around a working drawing pack within two business days for any of the eleven models.
This guide walks through the bundle packaging stack for our 11 reading pen models — B1, B2, F8, K7, KF1, L5, P2, Q6, Q8, T2 and Y6 — combined with OID books at 0.8 to 4.6 dollars per title. You will get the inner-box layout, the master-carton spec, the cushion math, the pallet plan, the retailer-ready label map, and the AQL numbers we hold the line at. By the end, you should be able to brief a co-packer in Shenzhen or a 3PL in Rotterdam with the same drawing.
1. Why Bundle Packaging Is a Separate Discipline From Single-Pen Packing
Reading pen bundles combine two products with very different fragility profiles. The pen is a rigid ABS or PC-ABS housing with an OID optical sensor, a Li-ion or Li-poly cell (2500 mAh on T2 down to 500 mAh on P2), and a small moving speaker grille. The book is a stack of OID-printed paper sheets, usually 200 to 400 GSM cover plus 80 to 128 GSM interior, sealed at the spine with PUR glue. A carton that protects the pen can crush the book spine; a carton that protects the book corner can let the pen lens pop out of its housing after a 70 cm drop.
Retailers treat the bundle as one SKU. If the outside of the master carton is scuffed, the buyer will reject the whole pallet. If only one pen in fifty has a cosmetic scratch, the same buyer will still flag the lot under our 1.0 AQL Major threshold. So bundle packaging has to satisfy three audiences at once: the freight forwarder who handles 40-foot HQ containers, the warehouse picker who opens the master carton with a box cutter, and the parent who expects a clean gift box on the shelf.
Buyer tip: Treat the bundle as its own finished good. Do not let the pen factory and the book printer ship loose cartons and call it a kit — the AQL pass rate on combined shipments drops by roughly 3.5 points when kitting happens at the destination 3PL.
2. The Reading Pen + OID Book Bundle Anatomy
Every bundle we ship has the same five layers, regardless of whether the retail price is $14.90 for a Q6 starter kit or $189 for a T2 school pack.
| Layer | Component | Material | Role |
|---|---|---|---|
| L1 | Pen individual box | 350 gsm SBS paperboard with EVA foam tray | Retail unit, EAN-coded |
| L2 | OID book wrap | 30 micron BOPP + cardboard spine stiffener | Shelf protection, anti-curling |
| L3 | Bundle sleeve or window box | 400 gsm SBS + PET window | Locks pen box to book, see-through variant |
| L4 | Inner corrugated tray | B-flute corrugated, single-wall | Holds 4 to 12 bundles upright |
| L5 | Master carton | BC-flute double-wall, 5-ply | Export carton, 6-layer stack rated |
We run the bundle sleeve at 280 x 195 x 65 mm for F8, K7 and KF1 kits; 305 x 215 x 70 mm for B1, B2, Q6, Q8 and Y6; and 340 x 240 x 75 mm for L5, P2 and T2 because the T2 includes a 2000 mAh or 2500 mAh battery that adds 18 mm of length. Each sleeve holds one pen box plus one book, weight ranging from 285 g (F8 + starter book) to 612 g (T2 + 96-page OID atlas).
3. Choosing the Right Inner Box Format for Each Model
Not all 11 pens fit the same inner box. The T2 and Y6 use a 14500 or 18650 Li-ion cell that bumps the pen length past 175 mm, so they need a longer tray. The P2 and F8 are slim and can fit a 24 mm EVA pocket, which is 2 mm thinner than the 26 mm we use on the heavier L5 and Q8.

| Pen Model | Battery | Pen Length | Inner Box (mm) | EVA Pocket (mm) |
|---|---|---|---|---|
| B1 | 700 mAh Li-poly | 168 | 280 x 190 x 60 | 26 |
| B2 | 800 mAh Li-poly | 172 | 280 x 190 x 60 | 26 |
| F8 | 600 mAh Li-poly | 162 | 275 x 185 x 58 | 24 |
| K7 | 800 mAh Li-ion 14500 | 175 | 290 x 195 x 62 | 26 |
| KF1 | 800 mAh Li-ion 14500 | 175 | 290 x 195 x 62 | 26 |
| L5 | 1200 mAh Li-poly | 188 | 305 x 210 x 68 | 28 |
| P2 | 500 mAh Li-poly | 155 | 270 x 180 x 56 | 24 |
| Q6 | 900 mAh Li-poly | 178 | 295 x 200 x 64 | 26 |
| Q8 | 1000 mAh Li-poly | 182 | 300 x 205 x 66 | 28 |
| T2 | 2500 mAh Li-ion 18650 | 198 | 320 x 220 x 70 | 30 |
| Y6 | 2000 mAh Li-poly | 192 | 310 x 215 x 68 | 28 |
The EVA foam is closed-cell, 28 to 32 kg/m³ density, and we cut a 4 mm air gap around the optical sensor tip so a hard drop does not transfer shock directly through the lens housing. Battery cartons for T2 and Y6 also get a UN38.3-tested secondary fiber tray inside the EVA pocket to absorb cell swelling risk during summer transit in 40°C reefer containers.
4. Master Carton Specification and Stack Rating
Master cartons for bundles are always BC-flute, 5-ply, with a bursting strength of at least 12 kgf/cm². The wall thickness sits between 6.5 and 7.2 mm. We use ECT-48 edge crush test ratings on most SKUs and ECT-51 on T2 and Y6 kits because the heavier battery pushes the master carton weight above 14 kg.
The chart above is the rule of thumb we hand to every co-packer. Slim pens with shorter batteries (F8 and P2) can pack 11 to 12 bundles per master, while T2 and Y6 with their 18650 and 2000 mAh cells drop to 3 or 4 bundles per master. Master carton gross weight is held at or under 15 kg to keep one-person handling compliant with ISO 3675 pallet rules in the EU and OSHA 1910.176 in the US.
5. Cushion and Air-Cell Math for Drops From 60 cm to 100 cm
A bundle has to pass the ISTA 3A drop sequence at 60 cm on the corner, 80 cm on the edge and 100 cm on the face, plus a 6-layer static stack for 7 days. We design cushions for the worst case, not the average.
| Drop Face | Drop Height | Cushion Strategy | Pass Criterion |
|---|---|---|---|
| Corner 1 (top-front-left) | 60 cm | 20 mm corrugated corner pad + 4 mm air gap | No pen power-on failure |
| Corner 2 (top-front-right) | 60 cm | 20 mm corrugated corner pad + 4 mm air gap | No pen power-on failure |
| Corner 3 (top-rear-left) | 60 cm | 20 mm corrugated corner pad + 4 mm air gap | No pen power-on failure |
| Corner 4 (top-rear-right) | 60 cm | 20 mm corrugated corner pad + 4 mm air gap | No pen power-on failure |
| Edge A (front-bottom) | 80 cm | 12 mm EPE foam + double-wall sleeve | No book corner crush >3 mm |
| Edge B (side-bottom) | 80 cm | 12 mm EPE foam + double-wall sleeve | No book corner crush >3 mm |
| Face 1 (top) | 100 cm | Top-cap corrugated insert | No lens pop-out |
| Face 2 (bottom) | 100 cm | Bottom-cap corrugated insert | No sensor pin scratch |
The 100 cm face drop is the test that catches 9 out of 10 first-time co-packers. Most skip a separate top-cap insert because the inner corrugated tray already touches the lid, but that contact point is exactly where a 1.7 kg master will imprint on the lens housing. The 4 mm air gap is non-negotiable for B1, B2, K7, KF1, Q6, Q8, L5 and P2; T2 and Y6 need 6 mm because the 18650 cell adds a hard point at the back of the pen.
This is the drop profile we run in our QA lab on every new bundle spec before the first production batch ships. The bar chart above visualizes the four drop severities used on the ISTA 3A testing workflow. Notice the gradient from 60 cm corners to 100 cm faces; we hold corners at 60 cm because corners amplify impact force by 8 to 10 times, so a smaller drop height still stresses the cushion harder than a face drop at the same mass.
6. Retail-Ready Outer Markings and Compliance Icons
A bundle sleeve or window box has to carry the same markings the retailer expects on a single SKU. We print the following marks on every bundle sleeve as a single pass on the SBS paperboard before lamination:
| Mark | Position on Sleeve | Notes |
|---|---|---|
| EAN-13 or UPC-A | Lower-right corner, 12 mm from edge | Bundle-level GTIN, not the pen GTIN |
| CE / FCC / UKCA icon row | Lower-back panel, 12 mm wide | Required even if pen-only carton already has them |
| Age grade 3+ | Lower-left corner | EN 71-1 / ASTM F963 symbol |
| Battery icon + capacity | Right side flap | Li-ion 14500 / 18650 / Li-poly call-out |
| Country of origin | Bottom flap | "Made in China" with no marketing fluff |
| Recycling mark (PET window) | Back panel | Required by EU PPWD and US California PRC |
| Batch + serial | Inner flap, 6 mm type | Format SMRP-YYMMDD-XXXX |
The same marks, plus the master-carton-only 1D shipping barcode (Code 128) and the 4-state SSCC pallet label, are repeated on the BC-flute export carton. We hold the EAN-13 GTIN allocation to a per-bundle format because retailers reject mixed GTINs in one purchase order, and the AQL II Major threshold of 1.0 catches roughly 99% of misprints when the bundle pack operator is on the third shift.
7. Pallet Plan for a 40-Foot HQ Container
A 40-ft HQ container gives you roughly 2,690 mm of internal width and 2,400 mm of usable height after the floorboards and the lashing clearance. We plan pallet loads to 1,150 mm height for sea freight and 1,050 mm for air freight.
| Plan | Pen Model | Bundles per Master | Masters per Pallet | Pallets per 40-HQ | Total Bundles per Container |
|---|---|---|---|---|---|
| A | F8 / P2 (slim) | 11 to 12 | 18 | 20 | 4,320 |
| B | B1 / B2 (standard) | 9 | 20 | 20 | 3,600 |
| C | K7 / KF1 / Q6 / Q8 | 7 | 24 | 20 | 3,360 |
| D | L5 (mid-large) | 5 | 28 | 20 | 2,800 |
| E | T2 / Y6 (XL battery) | 3 to 4 | 30 | 18 | 1,800 |
The slim Plan A loads 4,320 bundles per 40-HQ, which is the most efficient mix we have seen on a school-tender bid. The XL Plan E drops to 1,800 bundles because the T2 master carton alone weighs 14.4 kg and the pallet would tip at 32 boxes. All pallets are EUR/EPAL 800 x 1200 mm, heat-treated to ISPM 15, with corner boards on every vertical edge and stretch wrap at 23 micron.
8. Quality Gate Numbers and Common Failure Modes
We hold bundle packing to AQL II with Critical 0, Major 1.0 and Minor 2.5 per our standard reading pen quality control AQL plan. Critical defects cover broken lens, missing battery, missing OID book. Major defects cover scuffed sleeve, wrong EAN, missing CE mark, EVA pocket torn. Minor defects cover fiber tear on the inner tray, light ink bleed on the book wrap.
| Failure Mode | Typical Rate (Untrained) | Typical Rate (Trained) | Action |
|---|---|---|---|
| Lens housing pop-out after 100 cm face drop | 4.8% | 0.4% | Add 6 mm top-cap insert |
| Book corner crush >3 mm | 6.1% | 0.7% | Switch to 12 mm EPE foam + double-wall sleeve |
| EAN-13 misread at retailer DC | 2.4% | 0.1% | Re-print and run 100% scan check |
| EVA foam pocket tear | 3.2% | 0.3% | Move to 32 kg/m³ closed-cell foam |
| Inner tray corner crush | 5.5% | 0.5% | Increase B-flute from 3 mm to 4 mm |
| Master carton bottom sag (>6 mm) | 2.8% | 0.2% | Switch to BC-flute, 5-ply |
Notice that every failure mode above drops by roughly 80 to 90% when the line is staffed by trained operators. The 0.4% residual rate on the lens pop-out test comes from samples where the operator forgot to add the 4 mm air gap — that single step is the cheapest insurance policy on the line.
9. Cost Stack of a Bundle Pack
Bundle packaging cost is a real line item in any OEM quotation. Our current pricing for a 3,000-unit MOQ bundle sleeve with an EVA inner box, double-wall master carton and window PET runs as follows:
| Component | Cost (USD) per Bundle | Notes |
|---|---|---|
| SBS paperboard sleeve | $0.18 | 400 gsm, CMYK + matte lam |
| PET window insert | $0.06 | 0.3 mm clear APET |
| EVA foam tray | $0.22 | Closed-cell, 30 kg/m³ |
| Inner corrugated tray | $0.14 | B-flute, single-wall |
| BC-flute master carton | $0.31 | 5-ply, ECT-48 |
| OID book wrap + spine stiffener | $0.19 | BOPP 30 μm + 350 gsm |
| Tracking sticker + batch code | $0.03 | See tracking sticker guide |
| Labor + kitting | $0.28 | Per-bundle assembly at the OEM |
| Total bundle pack | $1.41 | EXW Shenzhen, 3,000-unit MOQ |
That $1.41 is roughly 8 to 12% of the wholesale pen-and-book price, which is the band retailers expect for a co-manufactured educational SKU. Drops below 6% usually mean the master carton is too thin or the EVA foam is too light; rises above 14% usually mean a decorative box is replacing the export carton, which the freight forwarder will not accept as a stackable unit.
10. Checklist Before Releasing a Bundle Spec to Production
Use this checklist the day before your PO hits the line. It takes about 90 minutes to walk through and has caught every bundle-killing defect we have shipped in the last 24 months.
- Inner box dimensions match the reading pen specifications checklist for the model number.
- EVA foam density is 28 to 32 kg/m³ with a 4 mm air gap on the sensor tip.
- Bundle sleeve carries the bundle-level GTIN, not the pen-only GTIN.
- Master carton passes the ISTA 3A drop profile at 60/80/100 cm as documented in the drop test standards guide.
- Master carton passes the 6-layer static stack for 7 days per the stack test guide.
- SSCC pallet label prints without error and scans cleanly on a Code 128 reader.
- CE / FCC / UKCA marks match the certification file in the certification transfer guide.
- Battery cells inside T2 and Y6 kits have a UN38.3 summary on file.
- Inner tray corner crush test shows less than 4 mm deflection at 12 kg load.
- AQL II inspection is on the line at the 1.0 Major / 2.5 Minor level with a 6-hour hold window.
When all ten boxes are checked, the bundle goes into production and the wholesale reading pens bulk order process takes over for the rest of the order.
